Extracting Exhaust manifold stds

For those that have been there before.....

The (std cast iron) manifolds are off my cobra jet for sand blasting and
coating. The studs that mount the exhaust pipes are pretty badly damaged by
40 years of heat and corrosion so i plan to replace them.

Any suggestions on how best to get the old ones out? I haven't tried to
remove them yet but figure they will be solidly rusted in and will just snap
off when i try to unscrew them.

Is there any other option than breaking them, drilling them out as best I
can and retapping the holes? Figured it was worth asking before starting on
what is likely to be a PITA job...

I imagine these will be a lot like the drain plugs in the block - sometimes
you win, sometimes you don't. When I attack the drain plugs in a old
engine, I start with some heat and a soaking with PB Blaster or some other
stout rust penetrant. After a day or so of soak, I use some more heat and
apply paraffin to the threaded joint. Sometimes after a few cycles of this
and the application of a big pair of Vice Grips with a hammer chaser, the
part comes free. But many times, corrosion has allowed the part to become
one with the surrounding material, so then it's center punch, drill big and
a big easy-out. "Easy-out" my eye, actually. For exhaust studs, it'll be
the same deal - try the chemical route for a while and if that doesn't get
them out, I'd cut them flush with the face of the manifold, carefully mark
and punch the center then drill and tap as required to make it all brand
new.

Wal, this is a common problem that I deal with on a regular
basis as a mechanic. The first thing to try is heat. Get the area
around the stud as hot as you can. Try to turn it in either direction.
If it moves, spray on penetrating oil as you work it back & forth,
slowly advancing it. If it binds up, apply heat again, then continue.
This will work about 90% of the time in my experience.
If the stud breaks, things get a little more complicated. If
the stud breaks off flush, or protruding, you are lucky. Weld a flat
washer on to the stud, through the center of the washer. Now weld
a bolt to the end of the stud (weld the threaded end). Now you can
go back to heat, using a wrench or socket on the bolt head.
I have done many dozen of these, & rarely fail. If I do fail,
the safest thing to do is pull the head & send it to a good machine
shop. It is very difficult to drill perfectly centered & straight. Also,
the heat & welding process tends to harden the stud, making it
even more difficult to drill.
Best of luck, & take your time, they likely wont come out on
the first attempt.
